Hello, I bought the 5gal Home Depot branded Igloo cooler. I also purchased the Cooler bulkhead kit with these specs
COOLER bulkhead kit
- Cooler type: ROUND COOLER extra shim washer
- Inside fitting: Coupling - Standard option
- Valve: Brass ball valve
- Hose Barb - (for valve outlet): 1/2" Hose - SS
I have filled it with water and it begins leaking immediately. Does anyone else have this exact cooler? I feel like the nipple is too small because there is a lot of empty space between the nipple and cooler wall. The last picture doesn't show it well but there is probably an inch total room around the nipple without touching the wall.

Do you still have the washer that came with the cooler that goes on the inside under the stock plastic nut?
 
You can pick up a big rubber washer in the special fittings drawers at Lowes. Put it on the inside between the wall and the nut for a better seal.

That's what I had to do when I switched from my manifold to a bulkhead & braid.

It's a little tougher with a curved wall.

Take the washer on the bottom left of the picture and try to reinstall it with that (if the nipple still fits through). If not, try the red washer on the inside instead of the outside. If that still doesn't work then you will need to buy a bigger washer as mentioned above
 
I have the same cooler. I bought Northern Brewer's Cooler valve kit. I have a silicon washer on the outside with a nut that compresses it to the outside of the cooler. I can't look inside right now because it 16.5 lbs of grain and 5.4 gallons of hot water in it!
 
The rubber washer I showed is thick and wide. You can't see it in the pic, but mine bends against the bottom of the cooler because the tap is so close to the bottom.

It should compress and bend enough to form a good seal against a round wall.
 
The outside view that shows the silicone o-ring nearly popping right through the hole from the inside is pretty telling. I would try using the original white gasket pushed through from the inside, then try the coupler as originally assembled.

I tried the stock ring and it worked great. I also bought the black rubber washer from lowes and it has been holding water for 3 hours now. Both ways work great, thanks again.
