Picked this used igloo 10 gallon industrial cooler up for free, going to make a mash tun out of it. Inside is in great shape outside plastic is split but insulation is still intact. Do you think I will suffer more than normal heat loss through the split plastic?

Definitely get some expoy like thadass said. Basically it's your best bet and I think you'll be fine. Good find for sure.
 
I'm not sure epoxy sticks all that well to HDPE?

I think that split is cosmetic and won't really affect performance of the cooler.

Use it like it is, try some epoxy, maybe a piece of duct tape, or perhaps a cool bumper sticker to cover the flaw. Those cooler shells are pretty tough, I wouldn't be surprised if it lasts nearly forever even given its current condition.
