I'm curious as to how critical is the hole size for the element on the kettle and in the 2-gang box enclosure. I'm following Kal's plans, and his Greenlee punch gives a 1.25" hole exactly. I have a Greenlee conduit punch, which gives almost a 1.25" hole, but not as exactly as the "other" (I can't remember the name for the other Greenlee sizing) punch size.

So, if the element's threads are not tight in the hole of the kettle and the 2-gang box, will I get leaks?

I guess you don't want it too sloppy, a 1" conduit punch is about 1 3/8", a punch for a large pushbutton is 1 3/16", that might work , or why not use a cone drill if it will handle the s.s.

The conduit punch will be fine - I suspect that Kal used a 1.25" punch because that's what he had.
