Can't find 2" so I'm going to have to use 2 sheets of 1" thick insulation. Making a silk purse out of a sow's ear, I'm thinking of "over-lapping" all the corners - so that the left side will have a 20" x 26" piece glued to a 18" x 24" piece, etc. Maybe it will provide a "better" joint? However, I'm concerned about holding it together when closed. This will be up on a table and only the front will be removable. I read something about someone using dowels to hold theirs together - but can't find any other references. Can anyone help?

If you've got the room, put a 1/2" air space between the two 1" sheets of insulation. You'll actually be way ahead on R-value as opposed to one 2" sheet. ....Provided of course that you seal the joints well... I recommend aluminum foil tape.

No room. It's going to be 28" high by 22" deep by 36" wide. The height is dictated by a window air unit that this will sit under. The table can't be cut (per SWMBO). I was just going to smear Liquid Nails on everything to hold it together. Maybe the door will "friction fit" to stay closed...........

Ya know - that aluminum foil tape would be great on all the corners - but would I have to make a very small opening to let the CO2 out?

The amount of CO2 will insignifigant and any holes to the outside will decrease the chambers effectiveness
