So I’m gearing up to modify some equipment with 1” tri clamps (2” flange just like the standard 1.5” TC) my question is, will an element with the 2” flange (advertised as a 1.5” TC) pass through the 1” TC fitting. Let’s say it’s a standard fold back element. What I’m trying to avoid is tooling up to drill and flange 1.5” holes (going solder route) if I’m already planning to purchase the tools for 1”.

No, a heating element will not fit through a 1" tri clamp fitting. 2" (2.5" flange) triclamp is really the best size to use for installing an element.
No, an element will not fit through a 1" TC (The ID of this tubing is only 7/8") but it will fit through a 1.5" (who's ID is 1-3/8"). You do not need a 2" TC for an element.
