I use a 6.5 gallon size Carboy for my primary and have had no issues that I am aware of yet. I do have another 6 gallon Carboy that I have never used and am considering using it for a secondary because it is smaller . Should I be concerned about the extra headspace in my 6.5 gallon during fermentation. I have read both pros and cons about having extra room in the Carboy during fermentation.
 
I would not be concerned with headspace in primary. The more the better really. Keeps you from needing a blowoff. I have some 5 gallon better bottles for secondary when I do it. That is where headspace matters.
