Took a little time tweaking out the leaks. Going to try and mash this weekend- see if I can get good results :)

With garcia on there it's bound to work great. Nice tribute mash tun.

If you continue to get leaks, get a second red rubber washer and put it on the inside of the tun. And, make sure to use thread tape on the nut on the inside of the tun, on the ball valve.

I'm not sure of your connection intensions, but I can tell you from experience that that barb would be better replaced with some cheap brass quick disconnects from McMaster Carr. Let me know if you need part numbers.

Curious why? What would you ever connect to the barb other than a 2-3 foot length of tubing?

I agree with Passedpawn. If you don't want to order more silicon O rings you can buy silicon baking mats and cut out your own washers and gaskets. I did that on the inside of all of my valves, and it works great. Like Passedpawn mentioned, thread tape is important. It will stop the liquid from traveling down the threads....

There are lots of reasons to disconnect the tubing. Cleaning is a big one. I move mine around a lot. so that would be big on my list too. Once cleaned, stuff like hoses can be stored inside the cooler. Once everything has disconnects, you can move hoses around and use them for other stuff. If you don't need to do that, great. If you change your mind at some point, drop me a PM.

The disconnect that screws into your ball valve there costs $1.98 each. The mating disconnect (for the hose) is $6.74.
 
I have the same rubbermaid cooler (except red, red was $5 than orange) the o-ring needs to be on the inside or wort just leaks between the layers of plastic and into the insulation.
1.5" nipple, lock nut and o-ring inside, 2-3 washers outside
No need to add anything to the barb. the barb is the easiest way unless your pumping into and out of it.
 
Another option for the outside is to use electrical conduit locknuts, the are 1/2" pipe thread and work great to tighten things down behind the ball valve if you need to....saves on the washer stack-up.
