Does this polypropylene mesh with hole sizes 3/32" (0.094") seem too small? It looks small but there should be plenty of holes to prevent a stuck sparge. I plan on supporting it over the bottom of the cooler with copper tubing and sealing any gaps on the side with food-grade silicone sealant.

Not sure about using the plastic, but the hole size should work. My SS FB is 3/32 x 1/4" spacing.
I would skip the silicone sealant and just make a nice tight perfect fit. You'll want to be able to remove it for cleaning.
