I went with the rectangular cooler and cpvc manifold. I had problems finding stainless so I used a brass 1/2 nipple and sealed it just like the thread I mentioned earlier. Tested it...no leaks with 170 degree water. I used 1/2 cpvc manifold...maybe a little small but this is in a 28 qt cooler for 3 gallon batch brews. I like to brew smaller batches of several different types beer. Just me and wife here to drink it and I want to brew often. Midway through, Ithought"now I know why most folks use a 5 gallon round cooler and braided hose for this.:)
Tomorrow the AC guy at work is going to help me solder the nipples into the keg I cut the top out of. I coulldn't be more pleased with how well that project is turning out.
 
Ron,
As a safety note. Make sure if you solder your fittings in that you use a lead free plumbing solder. I for one avoid all soldering and use weldl-less fittings as much as humanly possible. They can leak over time, but will not poison you either. Just a though, definately not trying to discourage or disuade you in any way. Sounds like your having a bunch of fun with it anyway.
