    Use a brew calculator, yes there is quite a lot of absorption in all grain and 1 hour boil off will be close to a gallon , depending on the diameter of your boil kettle.

    A rolling boil does a couple of things. It concentrates the wort for a higher OG, most importantly it boils of unwanted esters and other compounds that can cause off flavors. A rolling boil with the lid off the preferred method. Get a gas burner and LP tank.

    1st and foremost, if you have any fossil fuel burning equipment in your home, including central heat, stoves, water heaters, you should have more than one CO detector. Get the ones that plug in an outlet, CO is heavier than air. Specially put them in your bedroom, so you don't wake up dead.

    I suggest check connections, I am not real familiar with that controller, check the program. factory default on most is 30 degrees temp differential, should be set to 2, most devices should be p=2, at least something to check. :-)

    Keep the Herms coil in the lower third of the HLT, you can also add water if needed and heat it back to temp.

    My thought on that is, your boiling the kettle for at least an hour, so there won't be any bacteria or mold alive in the threads. Just rinse and sanitize it right after use. Threads can be an issue in a fermenter, I think your fine with the boiler.

    A good exhaust fan, over the burner, and a fresh air intake, window or door open a bit. Add a CO detector and you should be safe. Keep the burner a couple of feet away from flammable objects.
