    That's why I was wondering the "over/under" whether capturing CO2 during a normal fermentation, ideally under pressure of a wanted recipe would obviate the need for an independent sugar-wash-to-CO2 fermentation with no end product beyond the CO2 produced would be more "economical" to a home brewer.

    I'm with the other fine respondents: grain mill gap/grain milling fineness. Since it wasn't mentioned in the OP it was the first thing I thought of as well. Mash temp is the second variable I would focus on. 149F/65C for better (more) fermentable sugars all the way up to 155F/68C.

    Your idea is sound. Definitely scale your batch sizes to account for the lower volume of a used corny. There are 6.1/23L corny kegs out there new, which allows pretty much a full 5gal beer + headspace + trub. They run in the $120 range, so not as inexpensive, but something to think about...

    At the default 1.25 qt/lb thickness, you can mash 25lb of grain in a 10 gal cooler (9.8gal)… This assumes batch sparging, meaning you can easily do big beers with this cooler with just a little extra effort compared to a full volume mash.
