Has anyone tried to make their own propane burner? i know it has the potential to be extremely dangerous, but I think that it might be worth a try.
 
No, I havent considered it. Since my burner was $40 and works great, I'm not willing to take the chances of building one and blowing things up, including myself, in the process...... :)
 
I don't think its worth it. Burners are readily available and inexpensive. I know people that have built burners for forges. But that's because they are hard to find and expensive.
 
I have built a couple that work well, what size and purpose were you needing a custom burner. Here are a couple shots of the new system burner http://picasaweb.google.com/kevin.ladue/NewBrewingGadgets#5164076763824483858 and burning http://picasaweb.google.com/kevin.ladue/PilotLights#5157308850096904738. If you can weld stainless and have the 1" tubing it is not difficult to build, gas jet opening is 1/16", burner outlet holes are 3/32" spaced 45 degrees from top, holes in center are not a good idea as additional air is needed for complete gas combustion. The original burner had a third row of holes down the center and I welded them closed after testing. The fender washer in the center provides a 360 degree flame to light all arms at same time from single arm ignition.
