    I wouldn't have any trepidations of going aluminum. Lots and lots of people use aluminum to make great beer. I think you should go bigger than 30qts though. I've got a 30qt turkey fryer, and it is barely big enough for full boils. And I mean BARELY. You'll have to watch the boils like a hawk...

    Do you mash in a kettle? Is it a false bottome setup? I'd focus on your grind - almost all efficiency problems can be traced to a poor grind. Because you ground it finer once and gotr a stuck sparge doesn't mean that it was too fine - since you're pumping the runoff you may have compacted...

    i'll do whatever is on sale. They all work. I'll use bleach is nothing is on sale - but mostly use oxyclean b/c it can be picked up pretty cheap at target or at costco. PBW & straight A, etc. are all way overpriced IMO. That said, bleach still does the job properly - just rinse twice.

    Yes, yes you could. In fact I did that today. My normal efficiency is about 80% (based on the promash default values). I made a barleywine that was big (OG 108) - since your efficiency goes down a lot when you make such a big beer (unless you want to collect a bunch of wort & boil for 10 hours)...

    I had to use a 15 gallon ice cube cooler today to do a mash for a 5 gallon barleywine. (Since I used so much grain for the barleywine I was able to pull another 5 gallon batch of OG 47 pale ale too.) I used 30.5 lbs of malt - at 1:1 that takes up 40.03125 qts.     You can use that Listermann bucket deal to do all grain no problem. (You do need to have a kettle that can handle a full boil - 30qts at a bare MINIMUM because you'll be boiling 6.5 gallons or so to finish with 5. A cheap way to get this is with a turkey fryer - often they come with a propane...
