    220v switch question

    Sure you can use SSRs with no switch. However I beleive it's more convinient to have switch. This way you don' need to unplug BrewBit every time you want an infinite control.

    You need to connect a load if you want to.measure a voltage. SSR is leaking some.very tiny amount of current wich transfers to a voltage if no load connected.

    Yes you don't need a neutral at all if you need 240V only. Just two hots and a ground wire. But I'd recommend to wire a neutral from panel to receptacle in case if you will need a 120V in a future.

    one hot wire goes from mains to your heating element another hot goes through SSR. Ground goes directly to an SSR base and to your kettle. Neutral is not needed.

    You don't need a neutral coming to element and if your controller is 240V only you don't need a neutral wire coming to controller either. But in any case you need a ground wire to ground metallic part of a controller and a kettle.

    4 wires cord rated 45 Amp in assumption that all wires carry a full load. In your case only 2 wires will carry a load - two hots, neutral will be laded very insignificantly. So fill fre to use 6/4 cord.
