As your friendly plumber, dry firing sucks :D Something I'd recommend, seeing you have to replace the element anyways, is going to your local plumbing supply house and getting an Incoloy type element. They're only a few bucks more, but they'll tolerate dry firing for the most part.

Alright, it's probably an issue with one of the windings, or the bearings. Not much to go wrong with an induction motor. I'd check the resistance on the start winding or see if its shorted to the motor frame.

I doubt this motor has a starting capacitor, given its size. Curious, does this motor have replaceable brushes?

Simple answer- I dont see your beer being noticeably affected in terms of flavor with the amount of volume difference youre talking (all other variables not an issue), only the color. Since it's a dark beer I don't seen this being an issue. Takes more than liquid volume to eff a extract beer up.

Im curious to know what the boil volume was..
