If you are achieving the desired temps in the boil and are just concerned with flow through it, You could just use a march pump increase the flow... (i have kept up with most of this thread, but i am lazy and havent read everything since page 11 so if this has been covered my bad. ;)

    Separate HERMS HEX Build

I dont think you can weld SS to copper anyways. You could always go with a shell and tube design too.

    Separate HERMS HEX Build

So out of curriosity, why are you doing a coil of ss? I mean if your going to weld the tubing in place why not just do verticle tubes with u joints linking them in a chain?

Depends on what your definition of reasonable is.. $800 - $1200. What kind of wattage are we talking about? a 5kW will run around 800, 6.5 ~$1200. Plus if your power ever goes out its nice to know you can still brew ;)

    Freeware/Opensource BeerMash calculator

IMO a Web App would be better simply because i could then access it with my iphone / blackberry / palm / mobile device in real time. And really there is no reason to do server side scripting other than to process data updates / store data (i'm talkin ajax baby!), raw calculations could be done...

    Shell and tube heat exchanger

To me the hot wort is circulated down and back 6 times between water that would be 70 deg(your cold water input) and 120+ deg (your hotwater exit) on top of that your final path is out the same side the hot water is , so a pool of hot water at one end, and cool at the other, so in the end it...

    Small Batch/Experimental Brewing Equipment

Its goofy but i make test batches and store them in 1 & 2 Liter pop bottles. Works Great. Just get some gourmets and drill out the cap, and plug your air lock on there. 2.5 gal would get you 5 - 2 liters to play with. just be careful and dont squeeze the bottles too hard, else you'll have a mess.

    Flowmeters

If Your a DIY kinda guy, you could hookup a IR photo-tansistor and an aurdino to build one.. Then you could add a thermo couple and burner controller...
