I plan on doing 5 gallon AG batches and already built a 5 gallon round cooler MLT. I also have an unconverted 48qt rectangular cooler. Can I use the 48qt cooler for "big" beers with large grain bills or do I need to find a 7.5 gal cooler?

I believe if you intend to batch sparge, then the size of the MLT isn't as important. Might be important for fly sparging, but I'll let a actual fly sparger comment on that.

I converted a 48qt cooler for 10g batches, and use it for 5g as well. Just remember to preheat the cooler, as there is a lot of head space for heat to dissipate into when doing 5g batches.

Cheers,

Rhino

Yes, I will be batch sparging. I guess the question I should ask is how much grain is needed to get the 4 inch grain bed John Palmer recommends in a 48qt MLT.
